Just curious what people would use to patch holes in aluminum siding. Holes range from small screw holes to 1.5" holes that conduit used to pass through. I was planning on using Bondo, but wanted to see what folks recommended.
 
Instead of bondo, I think I would look for matching or close to matching siding and cutting patches out of that, at least for the larger holes. Glue them on with a good exterior adhesive that stays a little flexible so it will move with temperature changes, because the aluminum will expand/contract. Bondo won't. Small screw holes just the adhesive might work. Paint to match if the patches look obvious.
 
I haven't seen a viable repair other than replacing the damaged section. The problem with bondo, is it's not flexible. You have expansion and contraction in the panel as you go through thermal cycles which could pop the patch loose. I'd suggest getting a panel matching as close as possible. Harvest panels from a less noticeable side of the house, put the new panels there and patch the section with the old panels if it's in a high traffic area.
 
Good luck trying to replace a whole section of aluminum siding, it's just not going to happen without damage unless it's at the very bottom or top.
Small holes can just be caulked, but that big hole will need to be done a different way.
Watch this video and see how the "patch" was done on the vinyl siding, it works the same way on aluminum.
For god's sake do not do just a short patch like he did, it will look poopy.
Before doing anything make sure you can even find some place local to even buy a piece.
 
I wound up doing a combination of the above. I got some aluminum panels cut them to cover the hole, primed them, glued them up and then used bondo professional to feather in at the seams. I painted the house and it looks pretty good, but we will see in a couple years how well it holds up.
