    Look at how the bit spins. It should spin so the cutters are going into the wood in a forward motion. You go around the piece in a counterclockwise direction to have the cutter engage the wood on the cutting edge and not the back edge. You should be able to feel the difference.

    Were you going the right direction for the router to cut the wood? It didn't do it on both sides, I assume you routed one side, flipped the piece and routed the other.

    If you carve holes in the ceiling make sure you carefully patch these with drywall and drywall tape and compound. The ceiling is a fire rated ceiling in your condo unit, cutting holes in it and not properly patching it will reduce the fire rating of the ceiling.

    The foam is there to keep the fiberglass pan from flexing. I've seen mortar or concrete used to accomplish the same thing. It sounds like something is flexing and allowing a leak that doesn't appear if you just run water into the shower without someone standing on the shower floor.

    The shower looks like a two piece affair. The pan and a three sided wall structure. Could there be water leaking out of the seam between the pan and the walls? Have you tried running the shower to see if you can see where the water is coming from?
